High Pressure Diesel Fuel Pump Replacement (2WD)

  1. Turn OFF the engine for 30 seconds before proceeding. This will purge the fuel pressure from the complete fuel system.

  1. Oil Filler Cap » Remove
  2. Intake Manifold Cover Bolt (1) » Remove
  3. Intake Manifold Cover (2) » Remove
  4. Install the oil filler cap after removal of the intake manifold cover to prevent debris from falling into the engine.

  1. Air Cleaner Outlet Duct Clamp (1) » Loosen
  2. Air Cleaner Outlet Duct (2) » Remove

  1. Remove the 3 rear engine wiring harness channel nuts (1).
  2. Position the rear engine wiring harness channel (2) out of the way.

  1. Remove the 2 exhaust gas recirculation cooler bolts (1).

  1. Remove the turbocharger coolant feed pipe bolt (3).

  1. Remove the turbocharger coolant return hose clip (1) and position the turbocharger coolant return hose out of the way.
  2. Remove the exhaust gas recirculation pipe bolt (2).

  1. Remove the 2 exhaust gas recirculation pipe bolts (1).

  1. Remove the exhaust gas recirculation pipe (1).
  2. Remove and DISCARD the exhaust gas recirculation pipe seal (2).
  3. Remove and DISCARD the exhaust gas recirculation cooler input pipe gasket (3).

  1. Remove the 2 high pressure diesel fuel feed to rail pipe bracket bolts (1).
  2. Unclip the fuel injector fuel return pipe retainer (2).

  1. Disconnect the 2 high pressure diesel fuel feed to rail pipe fittings (1) from the high pressure diesel fuel injection rail.

  1. Install the EN-52448-1 High Pressure Fuel Pump Tool (1) to the fuel injection pump driven sprocket by inserting the 3 dowels into the sprocket holes.
  1. Tighten the EN-52448-1 High Pressure Fuel Pump Tool (1) to the fuel pump access bolt holes using the previously removed 2 timing chain cover bolts (2). Fastener Specifications

  1. Remove and DISCARD the fuel injection pump bolt (1).

  1. Mark the high pressure diesel fuel pump shaft and the fuel injection pump driven sprocket at the slot in the shaft (1). This will help with the alignment of the high pressure diesel fuel pump and the fuel injection pump driven sprocket to keep the pump timed with the engine.

  1. Disconnect the 2 high pressure diesel fuel pump electrical connectors (1).

  1. Reposition hoses and harness, as needed.
  2. Disconnect the electrical connectors from the engine coolant temperature sensor and the block heater.
  3. Remove the 3 fuel injection pump bolts (1).

  1. Install the EN-52448-3 Nut (2) to the fuel injection pump driven sprocket (3).
  2. Install the EN-52448-2 Screw (1) to the EN-52448-3 Nut.
  3. Press out the fuel injection pump from the fuel injection pump sprocket (3), by screwing in the EN-52448-2 screw (1) into the EN-52448-3 Nut (2).
  4. Remove the EN-52448-2 Screw (1).
  5. Remove the EN-52448-3 Nut (2) from the fuel injection pump driven sprocket (3).

  1. Remove the high pressure diesel fuel pump (1).
  2. Remove and DISCARD the fuel injection pump seal (2). Cleaning and Inspection Procedure - Required

  1. Inspect the charge air cooler inlet air hose (2): 1.1. Use dish soap and water to clean the inside of the charge air cooler inlet air hose (2). Clean the interior of the hose, and allow to completely dry. Ensure any oil residue is removed from the hose internal interface surfaces. 1.2. Inspect the interior of the charge air cooler inlet air hose (2) for tears or delamination. Replace the hose if damage is found. 1.3. Inspect the charge air cooler inlet air hose clamps (1). Replace the charge air cooler inlet air hose (2) if damage is found or the clamp components are missing.

  1. Inspect the charge air cooler outlet air hose (2): 2.1. Use dish soap and water to clean the inside of the charge air cooler outlet air hose (2). Clean the interior of the hose, and allow to completely dry. Ensure any oil residue is removed from the hose internal interface surfaces. 2.2. Inspect the interior of the charge air cooler outlet air hose (2) for tears or delamination. Replace the hose if damage is found. 2.3. Inspect the charge air cooler outlet air hose clamps (1).   1. Clean the high pressure diesel fuel pump (1) mating surfaces.
  2. Inspect the high pressure diesel fuel pump (1) for damage.
  3. Replace fuel injection pump (1) if any damage is found.
  4. Inspect the high pressure diesel fuel pump shaft notch (2) for damage.

  1. Inspect the keyway (1) on the sprocket for damage. Installation Procedure

  2. Mark the NEW high pressure diesel fuel pump shaft in the same position as the marks on the old high pressure diesel fuel pump for ease of installation and ensuring it is timed correctly with the engine timing.

  3. Lubricate the high pressure diesel fuel pump shaft (3). Adhesives, Fluids, Lubricants, and Sealers

  4. Use the marks on the pump shaft and the sprocket to align and install the high pressure diesel fuel pump (1).

  5. If NEW threaded components are being installed, loosen the adhesive using a metal pick or similar tool before proceeding. If threaded components are reused, prepare the threaded components using the following steps: 4.1. Remove any loose cured adhesive from the external threads of the components using a lint free cloth. 4.2. Thread the cleaned components into the internal mating threads and remove to loosen trapped cured adhesive. 4.3. Apply thread locking adhesive to the external threads of the components. Adhesives, Fluids, Lubricants, and Sealers 4.4. Ensure there are no gaps in the thread locking adhesive once applied to the component.

  1. Install the 3 fuel injection pump bolts (1) and tighten. Fastener Specifications

  2. Connect the electrical connectors to the engine coolant temperature sensor and the block heater.

  3. Position the hoses and harness as needed.

  4. Connect the 2 high pressure diesel fuel pump electrical connectors (1).

  5. If NEW threaded components are being installed, loosen the adhesive using a metal pick or similar tool before proceeding. If threaded components are reused, prepare the threaded components using the following steps: 9.1. Remove any loose cured adhesive from the external threads of the components using a lint free cloth. 9.2. Thread the cleaned components into the internal mating threads and remove to loosen trapped cured adhesive. 9.3. Apply thread locking adhesive to the external threads of the components. Adhesives, Fluids, Lubricants, and Sealers 9.4. Ensure there are no gaps in the thread locking adhesive once applied to the component.

  1. Install a NEW fuel injection pump bolt (1) and tighten. Fastener Specifications

  2. Remove the EN-52448-1 High Pressure Fuel Pump Tool.

  3. Fuel Pump Access Hole Cover Seal (3) » Install NEW

  4. Fuel Pump Access Hole Cover (2) » Install

  5. Timing Chain Cover Bolt (1) » Install and tighten [2x] — Fastener Specifications

  6. Transmission » Install — Automatic Transmission Removal and Installation

  7. Install a NEW high pressure diesel fuel feed to rail pipe (2)

  8. Hand tighten the 2 high pressure diesel fuel feed to rail pipe fittings (1) to the high pressure diesel fuel injection rail.

  9. Install the 2 high pressure diesel fuel feed to rail pipe bracket bolts (1) and tighten. Fastener Specifications

  10. Attach the fuel injector fuel return pipe retainer (2).

  11. Install the 2 high pressure diesel fuel feed to rail pipe bracket bolts (1) and tighten. Fastener Specifications

  12. Hand tighten the 2 high pressure diesel fuel feed to rail pipe fittings (1) to the high pressure diesel fuel pump.

  13. Tighten the high pressure diesel fuel feed to rail pipe fittings to both the high pressure diesel fuel pump and the high pressure diesel fuel injection rail. Fastener Specifications

  6. Engine Coolant Air Bleed Hose Clip (1) » Install

  7. Oil Filler Tube Support Stud (1) » Install and tighten — Fastener Specifications

  8. Engine Wiring Harness Bracket (3) » Install

  9. Engine Wiring Harness Bracket Nut (1) » Install and tighten [2x] — Fastener Specifications

  10. Turbocharger Bracket Bolt (1) » Install and tighten — Fastener Specifications

  11. Intake Manifold Resonator (2) » Install

  12. Engage the retaining spring (1).

  28. Install a NEW exhaust gas recirculation cooler inlet pipe gasket (3).

  29. Install a NEW exhaust gas recirculation pipe seal (2).

  30. Install the exhaust gas recirculation pipe (1).

  2. Engine Coolant Outlet Pipe Bracket Bolt (1) » Install and tighten — Fastener Specifications

  3. Install the rear engine wiring harness channel (2).

  4. Engine Wiring Harness Bracket Nut (1) » Install and tighten [3x] — Fastener Specifications.

  5. Air Cleaner Outlet Duct (2) » Install

  6. Air Cleaner Outlet Duct Clamp (1) » Tighten — Fastener Specifications

  7. Air Cleaner Outlet Front Duct (2) » Install

  8. Air Cleaner Outlet Duct Clamp (1) » Tighten [2x] — Fastener Specifications

  9. Oil Filler Cap » Remove

  10. Intake Manifold Cover (2) » Install

  11. Intake Manifold Cover Bolt (1) » Install and tighten — Fastener Specifications

  12. Oil Filler Cap » Install

  13. Plenum Front Panel Outer Reinforcement » Install — Plenum Front Panel Outer Reinforcement Removal and Installation

  14. Lower the vehicle.

  15. Prime the fuel system and inspect for leaks. Fuel System Priming

  16. Perform the high pressure fuel variable reset. High Pressure Fuel Variable Reset
